Raw Material Extraction

Quarrying extracts raw materials such as limestones, slates, and some shales from hard rocks for cement production, using blasting when necessary.

Excavators dig directly into soft rocks like chalk and clay. The excavated materials can be transported to the crushing facility via trucks, rail freight cars, conveyor belts, or ropeways.

Pumping

Pumping is vital in cement manufacturing, especially when dealing with slurry (a mixture of water and raw materials). Pumps transport slurry from grinding mills to kilns for further processing.

This technology is used in factories where the raw materials are too moist for dry processing. Pumps also move liquid additives and water during grinding, ensuring proper material flow and consistency.

Crushing and Grinding

Raw materials are extracted and transported to the plant. Various crushers, such as jaw, cone, and impact crushers, are used in the plant to break down raw materials into smaller sizes.

Once the materials are crushed, they are further processed into finer particles using ball or roller mills.

Screening

The screening process involves passing crushed and powdered raw materials through screens to separate finely ground particles from those that are too big and need further grinding. This step is critical to ensure homogeneous particle size distribution, improving the blend’s quality and consistency.

Conveyor

Conveyor systems are extensively used in the cement manufacturing process. Once the cement particles are screened, they are transferred to blending silos through conveyor belts and bucket elevators.

Blending

The process involves grinding the raw materials into fine particles mixed to form a uniform slurry. This step is crucial for maintaining consistent cement quality and is typically performed using blending silos equipped with precise mechanisms that add the various raw materials in the correct proportions.

Preheating and Calcining

The raw material mixture is first homogenized and then preheated using cyclone preheaters. These preheaters use the hot gases from the kiln to increase the temperature of the ingredients. During this preheating stage, the mixture undergoes calcination in a calciner. This process decomposes calcium carbonate into calcium oxide and carbon dioxide.

Clinker Production in the Kiln

The rotary kiln is the central component of cement manufacturing. It preheats the mix and generates chemical reactions, resulting in clinker. Temperature management is crucial and is handled by modern sensors.

Cooling

After the clinker creation process is complete, the material undergoes rapid cooling with the help of clinker coolers, which use air blowers and sometimes water sprays.

Grinding

After the clinker has been cooled, it is finely ground into cement using cement mills. At this stage, additives such as gypsum, which controls the setting qualities of the cement, can also be added. Modern cement factories use roller presses, vertical mills, or ball mills to achieve the desired fineness of the cement.
After being ground into a fine powder, cement is transported by pneumatic pumps to storage silos, where it is packaged in paper bags or shipped in bulk containers.
